What a down commercial door actually costs

The repair invoice is the small number. Work out the other one and the case for scheduled maintenance stops being a sales pitch and becomes arithmetic.

Ask a facility manager what a broken door costs and you get the repair figure. Ask what the morning cost, and the number changes completely.

Take the bay or entrance that matters most and answer four questions.

Published figures for high-volume logistics operations put the cost of a single out-of-service dock door in the hundreds of dollars per hour, and single-door failures during peak shipping have been reported well into five figures. Most San Diego businesses are not running that volume. The point is not the headline number, it is that for almost every operation the downtime cost exceeds the repair cost, usually by a wide margin, and it is the number nobody puts on a spreadsheet.

Almost every failure was visible weeks earlier

This is the part worth internalising. Commercial doors rarely fail without warning. They fail without anyone looking.

Replacing a worn roller on a Tuesday costs a fraction of what a snapped cable costs on a Monday, and the difference is not the part. It is the four hours the bay was out of service.

Cycles, not the calendar

Maintenance advice written for houses assumes about four openings a day. A busy shop bay can pass that before nine in the morning, and a storage facility gate can run into the hundreds.

Springs are rated in cycles, not years. A standard grade spring rated at 10,000 cycles lasts roughly seven years on a house and roughly one year on a door cycling forty times a day. The single most common mistake we find on commercial doors is standard-cycle springs fitted where high-cycle springs belonged, usually by whoever quoted cheapest.

High-cycle springs cost more up front and are ordinary economics on a door that works hard: fewer failures, fewer call-outs, fewer lost mornings. How cycle ratings work.

The damage nobody budgets for

The most common cause of commercial door damage is contact, not wear. A forklift, a pallet corner, a truck reversing.

Two things follow:

  • A struck door usually does not need full replacement. One section of a sectional door, or individual slats on rolling steel, can generally be replaced. Get it assessed before accepting a quote for a whole door
  • It will happen again unless something changes. Bollards, guide rails, or restaging where pallets sit will stop the same panel being hit next quarter. We would rather point that out than come back

A struck door also goes subtly out of alignment even when the panel looks fine, and misalignment is what quietly destroys rollers, track and the operator over the following months.

What scheduled maintenance actually is

Not a subscription for peace of mind. A technician putting hands on the parts that fail, on a schedule matched to how hard the door works.

  • Spring condition and remaining cycle life, against real usage rather than a generic assumption
  • Cables at the drums and bottom brackets, where fraying starts where you cannot see it
  • Rollers, hinges, bearings, and a straightedge on the track
  • Every bolt and bracket, because a door that cycles constantly shakes itself loose
  • Operator limits and force settings verified, not assumed
  • Safety devices tested on every door and gate
  • Seals and bottom bar, which drive energy cost and pest access
  • A written record of what is fine, what is wearing, and what needs doing now

That last line does double duty. It tells you what to budget for next quarter, and it is the documentation you want if anyone ever asks whether the equipment was being maintained.

Three questions worth asking any door contractor

  1. "Are these springs rated for how often this door actually runs?" If they do not ask how many cycles a day the door does before quoting springs, they are guessing
  2. "Can this panel be replaced instead of the door?" Often yes. The answer tells you a lot about who you are dealing with
  3. "What caused it, and what stops it happening again?" A contractor who only answers the first half will be back, and you will pay again
